Hi all!

A little background on myself: I’m automotive forum junkie for my rock toys and daily drivers.  Some of the best advice and insight I’ve received working on my many project has come from individuals like you off a forum.  I’ve been reading post here for a few weeks since the toon was dropped off at my house by my father-in-law.  Might I add that this forum has proven to be the most resourceful I’ve come across in my many searches of the web.  On to the project

My in-laws picked up this 24’ 1996 Monark Sunspa 240 w/ 70hp Yamaha 2-stroke for $3000.  Around here a toon this size and condition usually list for $6000-$8000.

We spend most of our time on the lakes fishing.  My wife and I have a 6 and 2 ½ year old.  Plus night fishing can be a can be a little uncomfortable on our 18’ Lowe bass boat.  So, I guess the in-laws (since retired) decided to trade speed for comfort.  And this way the whole family can go out and enjoy the fishing trips with out worrying about a kid taking a header off the boat.  Back to the toon…..

As you can all see there is a lot of work to be done.  The plan is new carpet, furniture, and full bimini top.  We’re contemplating extending the fencing to the front of the toon to enclose the front fishing seats for the kid’s safety.  In my searching it appears the fence addition will have to be custom made at a welding shop.  I have yet to find aftermarket support for fence additions instead of total replacement.  Here’s a sketch (made with goggle sketch) of our plan minus the fence addition.

We started with striping all the furniture and fencing so the carpet can be pulled.

The console was left intact while determined the condition of the motor.  My father-in-law is a 3X Master Automotive Tech and I’m a gear head so, we’ll be doing the motor work ourselves.  I started by ordering a Yamaha Full Service Manual for 1995-2004.  If you need any diagrams for those years 4 or 2-stroke send me a PM.  The fuel cell was full of 3+-year-old gas that has turned to varnish.  So, the carbs will need to be cooked and rebuilt.

When my father-in-law went to pick up some 2-stroke oil for a trial firing of the motor he scored a table top for $3.  They said they found it in the back a priced it to sale.

Now you are all up to speed while I wait for the carpet, furniture, and motor kits to be ordered.

The front rail sectioning you're talking about is called swim rails aka bow rails which PontoonStuff does sell here http://www.pontoonstuff.com/pontoon-boat/157-pontoon-bow-rai ls-front-deck-railing.asp. Motor looks brand new on the outside and engine compartment.

The motor does look great.

I already have those rails.  They can be seen in the first pic.  What we're considering is fencing in the front section (26' H).  If I'm fishing on the front Murphy's Law say 1 or both of my girls will want to be up there and run or fall off.

Welcome boyscout. I would just move the existing railings all the way up front and have a metal fabricator make a couple of rail extensions to go back to the side doors. Should be a pretty easy job and you can get rolls of fence paneling here at Pontoonstuff to complete it. Looks like you have a good start on the restoration already. That motor should also be a good one once you get it up and going. Don't forget to change the waterpump out, along with the lower unit lube. Good luck with it and keep the pics coming..

Tonight I ordered the carburetor rebuild kits for the 3 carbs and a water pump rebuild kit.  Tuesday they ordered carpet and vinyl samples from pontoonstuf.  Yes our forum host here with reap the most from this rebuild.  Thanks for your service here and in your store.

Looks like a great project boat. I like the layout with the second set of capitans chairs. That motor looks like it was well taken care of compared to the boat. Good luck on your rebuild!

Based on my scale drawing (give or take 1/2') I've come up with how much material would be needed for the fence extensions.



Now I'm just waiting for the local metal supplier to open so I can get a price on the aluminum tubing.  I've checked internet pricing.  It looks to be around $50 for the tubing.  Then I need the aluminum siding that can also be picked up at my local shop.  Now I just need to see if one of my 4X4 buddies can weld aluminum or find a shop.

This morning I decided to make the final prep before we order the new carpet and furniture for the toon.  So, I removed the aluminum edging and started pulling up the carpet.  It pulled lose like it was never glued down.  I know that it was because I spent the next 2 1/2 hours scraping old glue, dirt, and tar of the decking.  Yes I said tar.  The carpet stopped 2' from the edge and the edging was setting on tar strip that ran the length of the toon.  Before I started scrapping I preformed the very technical jump test on the decking.  To test the strength of the decking I used a 200lb tool (myself) to jump on the deck looking for weak spots.  Much to my surprise and enjoyment I found none.



Yes the console still on the deck.  I pulled the carpet out from under it.  We left it up there because the motor part will arrive before any thing else.  This way we can rebuild it and make sure it runs we wait on every thing else.

Have you considered moving the fishing chairs to the back of the boat?  If you are fishing in current the boat is much easier to anchor bow into current.  This would then allow fishing off back without lines coming back at you and under boat.  My Pontoon had front mounted chairs and I hated the positioning.  I Catfish so the front mounted trolling motor was not a problem as I never used the trolling motor.  Just something to consider.

Thanks for the suggestion. We talked about it. But that would require modification of the deck, the fence, furniture layout, privacy room, and motor mount. It just didn’t seem worth it considering how much will be invested once we are done. I tend to fish with the current or wind for crappie or bass. Those who are lounging do most of the trolling from the back of the boat. The only time I anchor to fish is at night for huge whites and striper. But this is my first Pontoon. It could change e way I view fishing. No more gun and go bass boat fishing. At least not with the whole family which is well worth it.

The only thing that’s changed in the last few weeks with the toon is a tarp. We threw one over it to keep the deck dry and ready for action. Last weekend my motor parts came in. No they have not been installed. This working for a living stuff is slowing down my playing. The carpet arrived last Saturday late in the evening thanks to a committed FedEx guy. Then 28oz textured carpet is very nice. You couldn’t tell from the 1 ½ X 1 ½ sample, but the textured pattern looks awesome. And the furniture is on order. It should ship this week or next week. Doesn’t matter I’m not ready for it yet.

Weather this weekend looks good so I’ll hopefully get some work (I mean play) done on the toon. I hope to hear the motor run and get the carpet laid. That way we can plan the fence extensions and start placing furniture when it arrives. I’ll post some more pics as the weekend progresses.

So I was wrong about the weather last weekend. It pored rain all day Saturday. My father-in-law rebuilt the carbs and dropped them off Saturday. Sunday there was just a chance of rain and I was willing to chance getting wet to hear the motor run. So, before the in-laws could come over I re-installed the carbs. He got there, as I was finishing. And much to his dismay I insisted on installing the new water pump before I would let him fire the motor. She hit and ran great on the second turn of the key. We have a running motor.

Now I have to tear down the console and coordinate the time and weather to install the carpet. The furniture came in last week. The new console has a small tear on the face so it’s going back. If I can get the carpet in I can start slapping everything back together.

Sorry, no pics on the motor I was racing the rain.

WE HAVE CARPET!

The weather finally caved to give me the perfect weekend. Sunny 60s. But, 2 days before the fuel pump went out on my wife’s 96 Tahoe. I spent all Saturday wrestling the fuel tank out to install the new pump. By dark Saturday I had the tank dropped cleaned and new parts in hand. Early Sunday I attacked the SUV to leave time for the toon.

By noon I was dismantling the console and labeling all the wires. With the wires labeled, throttle and steering linkage removed off came the console. I made a final prep of the deck and started waiting on the sun. Half the deck was in direct sunlight. There was no way I would be able to work the adhesive fast enough in direct sunlight.



We folded the carpet back to half the width of the toon and started spreading glue like mad men. Once that side was done we flipped to the other. With the carpet laid it was time for dinner. This worked out well while we waited for the suggested 1-hour before rolling the carpet. And yes we had to roll it in the dark.





Now that the carpet is installed the fence and new furniture can be installed. We found that 2 more pieces of the new furniture had small slices in them. And the cup holders in the armrest were 2 different colors (1 black & 1 white.) Thus far the shipping has been quick and the customer services great so no complaints.

I finally edited my last post to included some pictures.

No progress to report on the toon.  Between work, taking care of family, birthday parties, and fall weather there has not been a lot of time to work on the toon.  All the replacement furniture pieces are in.  Now to find some time.

Hey WCD, you know I went & bought that 30ft canopy to put over my pontoon becuase the weather was hot & I had no shade to work under right?  Well guess what? It's been raining here now for the past 3 weeks & it's finally tunr COLD. It's 41 degrees here today, drizzeling & windy BUT the pontoon is DRY as a bone. Go figure.  Guess I'm gonna have to devise a heating system to work outside UNDER that new canopy now huh?  I'm getting there. SLOWLY but I'm getting there.

Since I already have propane to heat & cook by I just might have to think about this unit. I think I am going to invst in the side & end curtains for the canopy too to enclose it & help hold in the heat. Thanks for the tip. I might have the pontoon done even sooner then I thought now.

I'm not above working in the cold.  But the rain is an issue.  I don't have a covered space that the toon will fit in.  Right now the only way I'm going to get a pre season run in is a random warm winter day.

It was 60 degrees yesterday. So it was time to get some work done. I started by cleaning all the fencing. I had to remove two dents in the rear corners of the fence. It took me the better part of the day to scrub down all the fence and deck edging.

My original goal for the day was to get the edging on. Once my father-in-law showed up we didn't stop. The rear section of the fence was ready for install so, we just kept going till dark. The rear fence is 90% installed. I still have to locate or replace some missing hardware. For storage purposes we set the front fence on the deck and to keep it covered and clean. But once it was up there I started placing it to see how big the extension would need to be to move the front fence forward. That's when I noticed if I moved it 1” back it was the size of the side gates.

Question: any one know where I could just buy a 30” side gate?

In all my searching I could not fide just a gate for sale. You can find hinges and every type of latch imaginable. This week I'm going to take one of the gates to a local fab shop and see what they will charge to reproduce two of them.

Sorry no pics yet. Like I said we worked till dark. I'll take some pics next time I uncover it to get some more done.

It's a beautifully weekend so I think I'll take some time to work on the toon. Here's some pics of the rear fence in place and the front setting (not installed) in it's new location.

Originally we were going to move the front fence all the way to the front of the deck. After some thought I realised that left no room on the front of the toon for docking. Plus the front gate was going to strike the stops on the trailer when opened. So, I'm going to leave 18” to stand on when docking and allow for the gate to open. This will also leave room to mount a trolling motor and the motorised anchor. Considering mounting the anchor on the rear in the privacy room.

After some searching I believe I've come up with a local place to buy tubing with a radius edge instead of a sharp 90 degree edge. I went to a local fab shop to see about having some bends done in the tubing to continue the sweeping lines of the fence. But, I have not had any luck finding a shop set up to bend square aluminium tubing. So, my plan is to drop the hight of the extension about 3”. This way the 90 degree corners will be less noticeable next to bends in the original fence.

The plan for the fishing seats has changed. Now that I'm leaving a ledge in the front it would be crowded to have 4 fishing seats. So, we are going to have 2 in the front (behind the fence) and the fold out benches behind them. This way we'll have lots of room in the front for the kids.

Looks good. Leaving room up front for docking is a good idea and I wish mine had a foot or so outside the fence to make it easier. The gates normally open inward. Is there some reason that one opens to the outside?

That's a good point.  My 2 side gates open inwards.  The only reason I can think of is because it had a 4' fishing deck on the front originally.  All it would take is flipping the hinges to change it.  Thanks for the input.  I think I'll do that.

I thought I would share one of the greatest sites for anyone rebuilding a toon.  That is of course next to the maiden voyage.



All the furniture has been in the in-laws garage for a couple months now.  So, I headed over with the trailer to pick it up.  It was a full 12' trailer load.  I feel for the FedEx guy that deliver all of it to start with.

The plan for this weekend is to get the furniture assembled but not mounted, mount the gates to the fence as the extensions, and reverse the direction of the front gate.  As far as buying radius edge aluminium for the new gates I decided to reuse the old bimini top frame.  Mounting the furniture will wait till I've reinstalled the fuel cell.

I worked yesterday mainly on assembling the furniture.  There was also a lot of plotting on how to rebuild the sink or build on from scratch.  I found searching on eBay that you can get small plastic sinks.  The key phrase to use is 'RV plastic sink.'  I know you're probably why do you need a sink.  It's just there was one on the toon when we got it, and once you get the thought in your head it's hard to shake.  With everything invested in this project everyone wants the ideal experience on the lake.  Ideal with kids is a potty and sink.  My mother-in-law told me that with the vinyl she bought to redo the sun deck she has more than enough to wrap a base for the sink.  the original sink bowl is cracked at the base.  So, now the plan is to fiberglass the sink bowl to repair it.  This will be my first attempt to use fiberglass so it should be interesting.  But, since they now make a fiber cloth to use it should be rather simple.





This morning I headed out early racing the rain to get a few things finished.  I still had to attach the old gates to the fence as extensions.  This proved to be a little interesting.  I took off measuring and drilled to holes to join them.  Only to find out the stripes didn't match because the factory had lose tolerances for the height of the gates.  I got lucky after I aligned the stripe because my mis-drilled hole were not in the way.  I had to make some custom risers for the shorter new section of fence.  I used some gray PVC electric conduit that was in the garage.  There is a visible difference at the bottom of the fence, but your eyes gravitate to the horizontal stripes which are lined up.  The other side gate was the same size but the stripes on the panel were lower so I had to drop it down a little.  The supplied spacers worked just fine and the stripes distract the eye from any differences.

With the fence finished I shifted the furniture in to it's proper place.  After taking the pictures below I realised I forgot the back to the drivers flip-back seat.  So, I took a second to finish the seat.  Before I could retake the pics the rain creped in.  That would leave flipping the front gate to swing inward to another day.

Nice layout, make sure you got plenty of space on the front fishing chairs so you don't have knees knocking

boyscout the boat looks like it is coming along great It's neat to see
because it is just like our boat only longer. We had the same console and
sink. Our carpet was the same it came right up. That tar was a mess to get
off. Our deck was still in great shape too. It was a nice surprise. Good luck
with finishing up.
